Tool selection matters. Use carbide end mills with a sharp edge – coated (TiN or TiAlN) helps with heat, but uncoated works fine for light cuts. Avoid dull tools; they rub instead of cut, creating work-hardening and poor finish. For roughing, go with a 4-flute design; for finishing, 6-flute gives better surface.
Cutting parameters keep it moderate. For rough milling, run 150–200 m/min surface speed with 0.05–0.10 mm/tooth feed. Finishing? Bump speed to 200–250 m/min, reduce feed to 0.03–0.06 mm/tooth. Depth of cut – 2–4 mm roughing, 0.5–1 mm finishing. These numbers keep heat in check and tools happy.
Chip evacuation is the real key. S235JR produces stringy chips that can clog flutes. Use air blast or coolant flood to clear them. Climb milling (down‑cut) works better than conventional – it reduces built‑up edge and leaves a cleaner surface.
Common issue: vibration on thin webs or overhangs. Use rigid setups, short tool overhang, and climb milling to minimize chatter. If you hear squealing, back off feed or speed.
